RDW ** BOOT UP FAILURE

RDW Boot Up Failure indicates that the Resolver Digital Converter module failed to initialize communication with the KRC4 controller during the boot sequence. This is a critical hardware initialization error that prevents the robot from reaching operational ready state and blocks all motion commands until the RDW hardware is successfully detected and configured.

Common Causes

  • Loose or corroded encoder cable connection between resolver sensor on motor and RDW module in servo drive cabinet
  • RDW module itself has failed or become defective and no longer communicates with KRC4 controller during startup diagnostics
  • Incorrect RDW module type installed or incompatible firmware version running on RDW that does not support active KRC4 software version
  • Servo drive power supply is failing to provide adequate voltage to RDW circuit board during controller boot initialization sequence
  • Corrupted or missing RDW configuration parameters in KRC4 system memory due to failed parameter backup or controller data corruption

Troubleshooting Steps

  1. 1Power cycle the entire KUKA system completely off for 30 seconds and then restart to allow full fresh boot sequence of KRC4 and RDW modules
  2. 2Locate the servo drive cabinet and carefully inspect all encoder cables running from motor resolvers to RDW modules for loose connectors or visible corrosion
  3. 3Use KUKA smartPAD to enter Maintenance menu and check the displayed RDW module version and part numbers against the commissioning documentation
  4. 4If encoder cables are loose, firmly reseat all connectors and ensure locking rings are fully engaged, then perform a controlled power-down and restart
  5. 5In WorkVisual, export the current system configuration backup and compare RDW settings against the original commissioning parameters to identify any missing configuration
  6. 6If the alarm persists after cable inspection and restart, the RDW module itself requires replacement; contact KUKA service with the defective part number for component swap
