OVERTEMPERATURE FEEDBACK RESISTOR <power module no.> OR FAN

The feedback resistor (ballast resistor) in the specified power module has reached excessive temperature due to continuous duty cycle without adequate cooling time. This typically occurs when the robot executes repetitive acceleration and deceleration movements at high frequency without rest periods.

Common Causes

  • Program contains a tight loop with continuous rapid acceleration and deceleration cycles without dwell time
  • Power module fan is obstructed or not functioning properly, reducing cooling capacity
  • Ambient temperature in the control cabinet exceeds acceptable operating range for the power module
  • Heavy dynamic load on the robot arm combined with aggressive motion profiles generates excessive resistor heating
  • Feedback resistor is aged or degraded and has reduced thermal dissipation capability

Troubleshooting Steps

  1. 1Inspect the power module fan for dust accumulation or mechanical obstruction and clean the ventilation paths
  2. 2Measure ambient temperature inside the control cabinet and verify it is within the specified range for power module operation
  3. 3Review the motion program and insert deliberate dwell time or reduced acceleration rates between cyclic movements
  4. 4Reduce the acceleration and deceleration ramp rates in the motion instruction parameters to decrease current demand on the resistor
  5. 5Allow the power module to cool for at least 30 minutes with the controller powered on but no motion active
  6. 6If alarm persists after these measures, schedule replacement of the feedback resistor or power module with KUKA service personnel
