KUKA Robot KRC0130 - K1 Contactor Failed to Open

K1 Contactor Failed to Open

The K1 main contactor in the KRC power supply section failed to open when commanded by the safety circuit or controller shutdown sequence. This creates a dangerous condition where high voltage remains present on the drive busbars despite a stop command. The robot enters a safe state and requires manual intervention before restart.

Common Causes

  • K1 contactor contacts welded together due to excessive arcing from frequent starts, overcurrent events, or end-of-life contact wear
  • Feedback signal wire from K1 auxiliary contact (terminals 13-14 or A1-A2) broken, disconnected, or shorted preventing status readback
  • Defective K1 contactor coil not releasing when de-energized due to mechanical jamming or internal spring failure
  • Safety circuit wiring error where K1 feedback signal is bypassed or incorrectly looped in connector X11 on KPS board
  • KPS power supply board analog input channel failure preventing accurate detection of contactor auxiliary contact state

Troubleshooting Steps

  1. 1Step 1: Disconnect main power and wait 5 minutes for capacitor discharge, then use multimeter to verify K1 main contacts are actually open with no continuity
  2. 2Step 2: With power off, manually inspect K1 contactor for visible contact damage, burning, or mechanical binding - attempt manual operation of contactor armature
  3. 3Step 3: Trace K1 auxiliary contact wiring from contactor terminals to X11 connector on KPS board, verify continuity and correct pin assignment per electrical diagram
  4. 4Step 4: Measure resistance of K1 coil across A1-A2 terminals - should read 180-220 ohms for 24VDC coils, infinite resistance indicates open coil requiring replacement
  5. 5Step 5: With power restored but drives disabled, use smartPAD Diagnosis -> Safety -> Inputs menu to monitor K1 feedback signal in real-time during manual contactor activation
  6. 6Step 6: Replace K1 contactor with KUKA-approved spare part matching voltage and current rating, then perform complete safety circuit validation and acceptance test per VDMA guidelines
