DC Bus Voltage Monitoring KPS

The intermediate circuit voltage in the KPS power supply module has exceeded the safe operating range, indicating an electrical overload or power supply malfunction. The robot immediately halts motion and all command execution as a protective measure to prevent damage to the servo drives and electronic components from sustained overvoltage conditions.

Common Causes

  • Excessive regenerative current from rapid deceleration or dynamic braking of large robot payloads without adequate dump resistor capacity
  • Defective KPS power supply rectifier circuit or capacitor bank unable to properly regulate intermediate voltage under load
  • Shorted motor winding or servo drive component creating a fault condition that reflects excessive voltage back into the bus
  • Undersized KPS module selected for the actual robot payload and duty cycle, causing voltage rise during peak current demands
  • Damaged or missing dump resistor for regenerative energy dissipation allowing voltage to rise unchecked during braking events

Troubleshooting Steps

  1. 1Allow the system to cool for 15 minutes without power to allow the intermediate circuit capacitors to fully discharge safely
  2. 2Power on the robot with no load attached and monitor the idle DC bus voltage using the diagnostic display to establish baseline measurement
  3. 3Test robot motion at reduced speeds and acceleration rates to identify at what point the voltage overload alarm occurs
  4. 4Review the robot program for excessive deceleration commands or rapid direction reversals and modify program logic to use smoother motion profiles
  5. 5Verify that the KPS module rating matches the system requirements from the robot technical data sheet considering payload and duty cycle
  6. 6If voltage continues to exceed limits during normal operation, the KPS module or regenerative dump resistor assembly must be replaced by KUKA authorized service personnel
