The brake remains in the open state when it should have closed, preventing the robot from holding its current position and creating a safety hazard. This condition is typically detected by the controller's brake monitoring system after the axis comes to a complete stop.

Common Causes

  • Brake solenoid coil failure or loss of electrical continuity in the brake circuit
  • Insufficient air pressure in the pneumatic brake system or blocked air supply line
  • Brake mechanical wear or debris preventing proper brake pad engagement
  • Faulty brake sensor or Hall effect switch providing incorrect feedback to the controller
  • Damaged brake connector or wiring harness causing intermittent electrical connection

Troubleshooting Steps

  1. 1Verify the robot is in a safe position and stop all motion commands immediately to prevent drift
  2. 2Check the air supply pressure to the brake system and confirm it meets KUKA specifications (typically 6 bar minimum)
