KUKA Robot KRC0218 - Ballast Switch Energized Too Long

Ballast Switch Energized Too Long

The ballast switch remained energized beyond its designed maximum duty cycle time, indicating it failed to complete its discharge cycle properly. The ballast circuit is responsible for safely dissipating regenerative energy from the DC bus through resistor banks. Prolonged energization can overheat resistors and damage the switching transistor, triggering thermal protection.

Common Causes

  • Excessive regenerative braking energy from high-speed deceleration moves overloading ballast capacity beyond thermal dissipation limits
  • Ballast IGBT switching transistor on KPP power module failed in closed state or gate driver circuit malfunction keeping switch conducting continuously
  • Undersized or damaged ballast resistor bank with increased resistance or open elements reducing energy dissipation capability
  • DC bus overvoltage condition above 760VDC threshold causing ballast to activate repeatedly without sufficient cool-down time between cycles
  • Incorrect ballast timing parameters in $ROBCOR.DAT file with duty cycle threshold set too long for installed resistor thermal rating

Troubleshooting Steps

  1. 1Step 1: Allow 15-minute cool-down period, then check ballast resistor housing temperature - should be warm but touchable, excessive heat indicates undersized resistors
  2. 2Step 2: Review robot program for excessive deceleration rates or high-speed braking moves, optimize motion profiles to reduce regenerative energy spikes
  3. 3Step 3: Monitor DC bus voltage in Diagnosis -> Drives menu during typical program execution - voltage should remain 540-660VDC, spikes above 720VDC trigger ballast activation
  4. 4Step 4: Measure ballast resistor bank total resistance with power off - should match nameplate value typically 15-50 ohms depending on robot size, open circuit indicates failed resistor element
  5. 5Step 5: Test ballast IGBT and gate driver using oscilloscope on KPP module test points - verify clean switching with no shoot-through current during commanded activation
  6. 6Step 6: Adjust $BAL_TIME or $BAL_DUTY parameters in machine data to lower threshold if resistors are adequate but alarm persists, or replace entire ballast assembly if hardware fault confirmed
