Data channel synchronization with the PLC failed at the start of recording. The IPO received no response from the PLC.

Root Cause Summary

The alarm stems from the PLC task failing to maintain real-time synchronization with the NC kernel's data exchange cycle. Most commonly this occurs when PLC program execution exceeds allowable cycle time or when system software components are mismatched after updates. Hardware-related causes are less frequent but involve main board communication bus failures.

Causes and Fixes

    Check PLC Cycle Time Statistics

    Press PLC key, select 'Operating Mode', then view 'Cycle Time' display. Check current, maximum, and average execution times. Maximum should not exceed 10ms for TNC 620/640 or 8ms for iTNC 530.

    If maximum cycle time is near or exceeds the limit, note when it occurred - this helps correlate with specific PLC program sections.

    Review Recent PLC Modifications

    Open the PLC program in PLC > Edit mode. Check recently modified modules or markers. Look for WAIT statements, complex mathematical operations in single scans, or loops without proper time distribution.

    Do not test PLC modifications in Operating Mode without first simulating in Test Mode.

    Optimize PLC Program Execution

    Distribute heavy calculations across multiple PLC cycles using state machines. Replace blocking WAIT functions with timer-based logic. Consider moving non-critical operations to lower-priority PLC modules if available.

    Use PLC module organization with priority levels - critical real-time functions in high-priority modules, HMI updates in low-priority modules.

    Test and Monitor

    After optimization, run the machine through typical cycles while monitoring PLC cycle time continuously. Document maximum cycle time under various operating conditions.

    Enable PLC cycle time monitoring on the main screen via MOD > Display Settings to keep permanent visibility during production.
