BUS VOLTAGE CHARGING UNIT IS DEFECTIVE <KPS number>

The optocoupler circuit on the KPS (KUKA Power Supply) bus voltage charging unit has failed and is not detecting current flow through the charging circuit. This prevents proper power bus initialization and charging, causing the robot controller to halt operations as a safety measure. The KPS cannot establish communication with the main controller when the optocoupler feedback is absent.

Common Causes

  • Defective or degraded optocoupler component on the KPS PCB
  • Loose or corroded electrical connections on the optocoupler circuit pins
  • Open circuit in the optocoupler input LED or output transistor due to component failure
  • Damaged KPS PCB traces leading to or from the optocoupler
  • Faulty current sensing circuit providing no signal to the optocoupler input

Troubleshooting Steps

  1. 1Power down the robot controller and KPS unit completely, then wait 5 minutes for capacitor discharge
  2. 2Visually inspect the KPS PCB for burnt components, cold solder joints, or visible damage around the optocoupler IC
  3. 3Verify all connector terminals between the KPS and controller are clean and making proper contact; reseat connectors if needed
  4. 4Use a multimeter to test for continuity and proper voltage levels on the optocoupler circuit input and output pins
  5. 5Attempt a KPS firmware update or parameter reset using KUKA service software if available for your controller version
  6. 6If testing confirms optocoupler failure, replace the KPS unit as component-level repair is not recommended for safety-critical power circuits
