KUKA Robot KRC0497 - Variable stack depth exceeded

Variable stack depth exceeded

This alarm indicates that the variable stack depth has exceeded the maximum allowable nesting level in the KUKA KRC controller's memory allocation. This occurs when subroutine calls or variable declarations create too many nested levels, exhausting the stack space reserved for local variables and function call returns. The controller cannot allocate additional stack memory to accommodate deeper nesting.

Common Causes

  • Excessive recursive function calls without proper termination conditions
  • Too many nested subroutine calls exceeding the controller's stack capacity
  • Local variable declarations with large data structures in deeply nested scopes
  • Infinite recursion or circular subroutine dependencies in the program logic
  • Undeclared global variable usage forcing automatic stack allocation in local scopes

Troubleshooting Steps

  1. 1Review the program logic for recursive calls and verify termination conditions are correct and will be reached
  2. 2Refactor deeply nested subroutines into sequential function calls where possible to reduce stack depth
  3. 3Convert local variables to global variables where appropriate to reduce stack memory consumption
  4. 4Check the subroutine call sequence and call stack depth using the KUKA KRC debugger to identify bottlenecks
  5. 5Increase available memory allocation in the controller configuration if possible, or optimize variable data types and sizes
  6. 6Clear all breakpoints and reload the program completely, then perform a warm restart of the KRC controller
