KRC1027

KUKA Robot KRC1027 - <object name> has reached maximum size

<object name> has reached maximum size

A source code module or compiled program object has reached the maximum allowable size limit of 65536 bytes and cannot be further enlarged. This occurs when adding additional KRL code, variables, or structural elements to an already-maxed module in the WorkVisual development environment or KUKA smartPAD editor.

Common Causes

  • Monolithic program structure designed with all application logic in a single source module without functional decomposition into separate files
  • Excessive local variable declarations or large static array allocations consuming memory quota within a single compilation unit
  • Accumulation of legacy code, commented sections, and unused subroutine definitions that were never removed during maintenance cycles
  • Large embedded data structures or lookup tables defined directly within the module rather than loaded dynamically at runtime
  • Deeply nested conditional logic and repetitive code blocks that could be refactored into called subroutines to reduce total file size

Troubleshooting Steps

  1. 1Open the problematic source file in WorkVisual and check the file size indicator to confirm the module is at or exceeding 65536 bytes
  2. 2Remove all commented-out code sections and unused subroutine definitions that are not called by active program logic
  3. 3Refactor large conditional logic blocks into separate called subroutines stored in external modules to reduce the parent module size
  4. 4Extract large static data arrays or lookup tables into separate data files that are loaded dynamically using KUKA file I/O functions rather than compiled inline
  5. 5Divide the monolithic module into multiple smaller modules by functional subsystem, using explicit module calls and parameter passing between files
  6. 6After refactoring, recompile the project in WorkVisual and verify all inter-module dependencies are properly resolved before transferring to the KRC4 controller
